Solder stencils are used to apply solder paste precisely to PCBs.
Circuit board and metal stencil

Solder stencils are used to apply solder paste precisely to the PCB. While professional models are made of steel, home users can consider soda cans as an alternative. [Saheen Palayi] developed a 3D-printed tool that presses the tip of a utility knife gradually against the metal as it rotates, allowing the can to be cut cleanly. After the top and bottom of the can are removed, its side is cut to produce an aluminum sheet. The hole pattern is taken from PCB design software, and the cutting is done with a fiber laser. Fiber lasers have a wavelength suitable for marking and cutting metal, and the process takes very little time. [Saheen] uses the xTool F1 Ultra, which is available online. The laser prepares aluminum can stencils faster than etching or machining.

Why it matters

This approach highlights the manufacturing difference between professional steel stencils and the aluminum alternative available to home users. In particular, it enables people who prepare their own circuits on a PCB to treat the stencil not merely as a ready-made part that must be purchased, but as a component that can be produced from design data. Turning consumer packaging into a workable surface for electronics manufacturing also underscores the role of material accessibility in the prototyping process. However, it remains unclear whether this alternative can match the precision, durability, or reusability of professional steel stencils. Therefore, the method’s main limitation emerges from the gap between experiments in a home environment and the requirements of more consistent production.
